From what I can see on your picture the failure is a common result of cyclic loading (the concentrated stress right towards the middle). That would happen if the gear had constant load on it when the assembly was put together, but that would probably show up as conical wear on the gear though.

Oh, no, I'm sorry I didn't write that correctly. I meant that I was looking into some of the functions other software packages seem to offer. I printed two at once and that particular problem definitely went away. I did get some drool around the edges (cleaned up ok though) from the nozzle moving ar...
