I have to think that's going to require electronics (since the Rambo only has 5 stepper drivers), plus the new top plate, extra extruder hardware.... I'm really really pretty certain that the double line thing is backlash. Try printing the attached stl. It's a square with 6 0.1mm steps on each side. If you're doing standard 45,-45 infill and your concern is the part you have circled there, that's almost certainly backlash. Both axes change directions on the alternating lines there, and any backlash means X or Y doesn't move the full distance on a direction change. For instance, if there's 0.1mm...

Any reason those have to be a solid piece? The letters would print MUCH nicer flat, so maybe you could have a generic cover base and print panels that you can glue on top.

Without seeing the part, I would actually guess that there's overhangs that are curling up and they eventually curl enough to catch the print head and make the steppers skip. Unless you have terrible adhesion, a part with that footprint is going to jam the steppers before it moves on the build plate.

SDP-SI sells polycarbonate or aluminum GT2 3mm belt clamps. The polycarbonate ones are meant for open ended belts, so the bolts goes through the center where belt would be if it wasn't cut. The aluminum ones have bolts that straddle the belt.

That's definitely the z stepper missing steps. It might be binding slightly or something. I think you could probably patch it by just reducing the z axis acceleration, or the speed of that move in the start script. That particular move doesn't have to be THAT fast.

Surface mount drivers like the FETs and steppers on the RAMBO are designed to dump heat to a big pad on the underside of the chip. Agree with Jules. You're farther away on the first layer now, so it's not sticking as well, so it's letting that side peel up and warp. The warping is what explains the randomly smushed layers on that side, as it slowly pushes up the already extruded plastic on that side, making the gap smaller ever...
