I did it by making two parts, both with a surface that will lay flat on the bed and with one part ending where the other part begins. It usually means that the part that gets printed on top of the other will include a separate piece that is only for alignment. Then, often, it is a big PITA to align ...

I would suggest visiting Home Depot, Lowes, etc. and looking in their HVAC departments. I did that the other night to solve a similar problem. It is amazing the variety of stuff they have on-hand. How many outer layers do you use? If you use more than one, the overlap will not help. Keep increasing the extrusion multiplier. Think about how the extrusion process works; a rectangular-ish stream of plastic is deposited to the substrate. Your slicing software determines how far apart these stream...

What nozzle are you using? I use a 0.50mm SS nozzle for all flexibles. I have tried smaller diameter nozzles, but always had issues with them.
I also use an extruder temperature on the high-end of what the filament manufacturer recommends. It might produce some stringing, but flows much better.

I use the torch and brush frequently, but I do change between filaments a lot! (Often times oddball filaments, too.)

Be aware that ABS, PLA, and PETG have not just differing strengths, but also differing densities, (more than 10% difference). That will definitely play a role in choosing the best material for making flying equipment.
