You can attempt separate prints, skipping the alignment holes part, very easily in S3D. Adjust the model down into/under the bed by about half the thickness, in s3d before slicing (You can do this by exact amounts using the dialog). It won't print the bits under the bed. Sounds like its not extruding cleanly, which could either be too low temperature (though if you say it happens at 230, seems unlikely to be the issue), or the hotend is getting semi-clogged somehow - which I would guess can happen if its dragging thru the previous layer. Does the first layer look ok...

How toxic is that insulation foam stuff ? If your two-year-old is anything like mine, anything soft and foamy and bitable will ultimately end in their mouth, most likely with chunks bitten into it before you catch them. Ah good question - I'd like to know this too. I just set up a lcd temperature controller in my enclosure (though haven't hooked it up to the fan yet), and see a big difference between temp at the top and bottom of the box (hot air rises - who knew!).
