Looks great. Do you know if its compatible with the dovetails on the E3D drive you linked to. I am running Jims version and would love to utilize the HF dial mount. I don't think so. I just ordered a couple
I used a GWS Micro pinion puller on my motor, and it removed the gear very easily with a touch of heat.
I may try soldering the pinion to the shaft...

Do you usually retract all the old filament out before you change filaments? Sometimes a blob of filament will hang in the drive, just below the gear. I've had to remove the fans, and remove the filament drive, then heat up the hotend (I set it back on the gear to prevent it from dangling by the wir...

Any chance you are running Windows 8.1 and using usb 3.0? I've had problems with that scenario. 2.0 ports work fine.
You can get into control panel-device manager- usb ports, and turn off windows power saving permissions for usb ports.

I'd say Jim is right (as usual!). Sounds like a classic worn pinion gear.
You'd need a replacement extruder motor, they come with a new pinion gear.
