For the same gear ratio I have seen several different variations that look similar (in the gearbox area). Kysan also sells the same product under different product numbers. I wonder if the changes have to do with the motors only (usually connector type / motor specs) or the gearbox as well. I wonder if this problem appears in different applications that this motor is intended for. The good thing is that Kysan knows about it.
"Hit or miss" for me it means there are two types in the market, the bad one (old stock) and the improved one (currently in production), probably going under the same exact product number. So, how to distinguish between them when buying a new one?

Clunk... umm ya

Image

back to the parts shop I guess... looks like it broke where they was an air pocket in the metal or some kinda slag or impurity... or that's simply where it broke. Gear box is smooth and no issues there...

thats a crazy spot to break as these motors dont have an intense amount of torque. weird.

on another note i was doing a little m2 maintenance the other day and it had been a long time since i checked the status of the pinion. i figured i would open it up to see if its worn and the grease situation. my pion looks extremely good. next to no wear and thats got a ton of hours on it. 1000+ easy. maybe 2. i dont even know but its alot. im glad this one has held up.

From what I can see on your picture the failure is a common result of cyclic loading (the concentrated stress right towards the middle). That would happen if the gear had constant load on it when the assembly was put together, but that would probably show up as conical wear on the gear though.
